Brakes

Twin front discs and a single rear disc: specifications & wear limits, fastener torques, pad replacement, caliper & master-cylinder service, disc wear/warp, and the full brake-fluid change & bleeding procedure.

Pad, disc and fluid limits — the numbers that decide whether a brake part is reused or replaced.

Tip

Owner gotcha: replace pads as a per-caliper set — never one pad — and bed new pads in gently (a few firm stops from moderate speed) before hard braking. Footboard-bracket bolts (needed when removing the brake pedal or rear master cylinder) tighten to 34 N·m.

The lever has 5 reach positions; the pedal height is set by the master-cylinder push rod.

Brake lever reach: push the lever forward and turn the adjuster so the chosen number lines up with the arrow on the lever holder. Brake pedal position

Standard pedal position is about 117 mm from the top of the pedal to the top of the footboard. It rarely needs adjustment, but always reset it if the push-rod locknut has been loosened.

    Loosen the push-rod locknut and turn the push rod by its hex head to set the pedal height.

  2. 2

    A push-rod length of 370 ± 1.5 mm puts the pedal within the standard range.

    If the length cannot be set by turning the clevis, the pedal may be bent or wrongly fitted.

    Tighten the rear master-cylinder push-rod locknut.

Rear brake-light switch timing: A = the switch body, B = the adjusting nut; C = the light comes on sooner as the body rises, D = later as the body lowers. With the ignition on, the brake light should come on after the pedal is depressed about 10 mm (or as soon as the front lever is applied). Hold the switch body still and turn only the nut — turning the body damages the internal connections.

Brake pads

Replace pads as a set per caliper once any pad reaches the 1 mm limit. Push the pistons fully back before fitting new (thicker) pads.

Front brake caliper on the bike: A = front brake pad pin (loosen first), B = caliper mounting bolts (undo these — the hose stays attached), C = caliper. Lift the caliper off the disc to reach the pad spring, pad pin and pads.

Front brake pad replacement

The front caliper comes off with the hose still attached, so the system stays closed.

    Lightly loosen the brake pad pin.

  2. 2

    Remove the caliper mounting bolts (leave the hose connected) and take the caliper off.

  3. 3

    Remove the pad-spring bolts and pad spring, then the pad pin and pads.

  4. 4

    Push the caliper pistons fully back by hand.

  5. 5

    Fit the new pads and pad pin; tighten the pad pin.

    Fit the pad spring and bolts; tighten the spring bolts.

    Torque2.9 N·m

Rear brake pad replacement

  1. 1

    Remove the rear caliper with the hose attached.

  2. 2

    Remove the snap pin and pad pin; take out the jaw-side pad, then the piston-side pad.

  3. 3

    Clean the new pads with high-flash-point solvent before fitting.

  4. 4

    Push the caliper pistons fully back by hand, fit the pads and be sure to refit the snap pin.

Warning

After any pad or caliper work, do not ride until a firm lever/pedal is restored — pump the brake until the pads are against the disc. Calipers

Removal/installation and the condition checks that decide whether a caliper is rebuilt or replaced.

Caution

Caliper removal & installation

  1. 1

    Loosen the banjo bolt at the hose end, then nip it up again; undo the caliper mounting bolts and take the caliper off.

  2. 2

    Unscrew the banjo bolt and remove the hose from the caliper.

  3. 3

    On refitting, use new washers each side of the hose fitting; tighten the front caliper mounting bolts to 25 N·m (rear 34 N·m) and the banjo bolt to 25 N·m.

  4. 4

    Check fluid level, bleed the brake line, then check for good braking, no drag and no leaks.

Note

Inspection: replace the fluid (piston) seal if there is fluid leakage at the pad, the brake overheats, inner/outer pad wear differs noticeably, or the seal sticks to the piston — and replace the dust seal at the same time. Renew all seals every other pad change. Front and rear master-cylinder removal, installation and inspection.

Front master cylinder

  1. 1

    Disconnect the front brake-light switch; draw the fluid out of the reservoir.

  2. 2

    Remove the banjo bolt to disconnect the hose, then the clamp bolts; lift off the master cylinder as an assembly with reservoir, lever and switch.

  3. 3

    On refitting, align the master-cylinder mating face with the punch mark on the handlebar; tighten the upper clamp bolt first, then the lower (a gap remains at the lower clamp).

    Use new washers each side of the hose fitting and tighten the banjo bolt.

    Refill, bleed the line, and check braking / drag / leaks.

Master-cylinder internals — front [J] and rear [K] in section: A = cylinder inner wall (bore), B = piston, C = primary cup, D = secondary cup, E = dust cover(s), F = piston return spring, G = relief port, H = supply port. Replace the piston assembly to renew worn, softened or swollen cups; if the relief port (G) clogs the pads drag on the disc, so blow both ports clear with compressed air. Disassembly needs inside-circlip pliers (special tool 57001-143).

Note

Inspection: check the cylinder bore and piston for scratches, rust or pitting; check the primary and secondary cups and dust covers; check the return spring; and make sure the relief and supply ports are clear (a plugged relief port makes the pads drag — blow it clean with compressed air). Brake discs

Measure thickness at the most-worn point and check runout with a dial gauge.

Brake-disc wear check: A = the measuring area (the most-worn part of the friction band), B = the disc. Measure the thickness with a micrometer and replace the disc below its limit — front 4.5 mm, rear 6.0 mm. Also check runout with a dial gauge (TIR limit 0.3 mm).

Disc removal & installation

  1. 1

    Remove the wheel (see Wheels / Tires chapter) and unscrew the disc mounting bolts.

  2. 2

    Refit the disc with its marked side facing out; apply non-permanent locking agent to the disc-bolt threads and tighten.

    Torque27 N·m
Disc-runout (warp) check: jack the wheel off the ground, set a dial gauge against the disc (A) and read the total indicated runout while turning the wheel by hand (B). Replace the disc if runout exceeds the limit — TIR ≤ 0.15 mm standard, 0.3 mm service limit. For a front disc, turn the handlebar fully to one side first.

Note

Replace a disc that has worn below the thickness limit (front 4.5 mm, rear 6.0 mm) or whose runout (TIR) exceeds 0.3 mm. Change the fluid on the Periodic Maintenance schedule, and bleed whenever the lever/pedal feels spongy or a fitting has been opened.

Level & change (Periodic Maintenance)
Bleeding the brake line: pump the lever until firm and hold it applied (A), then quickly open and close the bleed valve (B) — a clear hose runs into a container — and release the lever (C). Repeat until no air comes out; keep topping up the reservoir so it never empties (air re-enters and you start over). Tighten the bleed valve to 7.8 N·m. The rear caliper has two bleed valves — bleed both.

Brake line bleeding

Air in the line makes the lever/pedal feel spongy and cuts braking power. The front procedure is shown; the rear is almost the same (the rear caliper has two bleed valves — bleed both).

    Remove the reservoir cap and top up with fresh fluid to the upper level line.

  2. 2

    With the cap off, slowly pump the lever until no air bubbles rise from the holes in the bottom of the reservoir; refit the cap.

  3. 3

    Remove the rubber cap from the caliper bleed valve and attach a clear hose into a container.

  4. 4

    Bleed: pump the lever until hard and hold it; quickly open and close the bleed valve; release the lever. Repeat until no more air comes out.

    Caution

    Check the reservoir level often and keep topping up — if it empties during bleeding, air re-enters and you must start over.

  5. 5

    Tap the hose lightly from caliper to reservoir for more complete bleeding.

  6. 6

    Remove the hose; tighten the bleed valve (7.8 N·m) and the reservoir cap screws (1.5 N·m). Repeat for the other caliper(s).

  7. 7

    Check fluid level, then check for good braking, no drag and no leaks.

BRAKE FLUID RULES

Never reuse old fluid or fluid from a long-open container. Do not mix types/brands — it lowers the boiling point and can ruin the rubber parts; if the existing fluid is unidentified, change it completely and use one type thereafter. Don’t leave the reservoir cap off (moisture), and don’t change fluid in rain or strong wind. Clean brake parts only with brake fluid, isopropyl or ethyl alcohol — never petroleum products. Keep fluid and oil off the pads and disc. Any time a fitting or bleed valve is opened, the air MUST be bled. Brake hoses

Caution

When removing a hose, secure its end up high to minimise fluid loss, keep fluid off paint and plastic, and wash off any spill immediately. Use new washers each side of every banjo fitting and bleed the system afterwards.
