Electrical System

Battery (FTZ16-BS), charging system, ignition, electric starter, lighting and the full fuse box — with the service specifications, resistance checks and the complete US/Canada wiring diagram.

Where the major electrical components live on the bike — switches, coils, sensors, relays, fuses and the battery.

Electrical parts location (p. 16-22): the handlebar switches, ignition switch and meter cluster up front; the two spark plugs and ignition coils on the V-twin; the alternator, crankshaft sensor and oil-pressure switch low on the engine; and the fuse box, starter relay/main fuse, battery and vehicle-down sensor under the seat.

SERVICING PRECAUTIONS

Switch the ignition OFF before disconnecting any connector or it may be damaged. Take care not to reverse battery polarity. Do not disconnect the battery while the engine runs (the regulator/rectifier can be damaged). Connectors must be fully seated; clean dirty terminals and protect them. The sealed FTZ16-BS: how to take it out safely and slow-charge it without damaging it or starting a fire.

Warning

A charging battery gives off explosive hydrogen and oxygen gas. Keep it away from sparks and open flames, and charge only in a ventilated space. When using a charger, connect the battery to the charger BEFORE switching the charger on — this prevents a spark at the terminals that could ignite the gas. Battery removal

Remove the seats and the battery cover first (see Frame).

    Disconnect the negative (−) cable first, then the positive (+).

    Caution

    Always disconnect the negative (−) terminal first to avoid shorting a spanner against the frame.

    Lift the battery out of the case. On installation, connect the positive (+) cable first and the negative (−) last, and coat the terminals with grease to slow corrosion.

Charging condition & refresh charge

  1. 1

    Measure the battery terminal voltage with a digital voltmeter. 12.6 V or more = good; below 12.6 V the battery needs a refresh charge.

  2. 2

    Slow-charge at the standard rate, then re-check; if it still reads below 12.6 V after charging and a load test, replace the battery.

    Replace a sealed battery only with another sealed type on a bike originally fitted with one.

    Note

    Fitting a sealed battery where a conventional one was original — or vice-versa — shortens battery life.

A quick at-the-terminals test of the alternator and regulator/rectifier.

Charging-voltage inspection

With a charged battery and a warm engine, measure across the battery terminals.

    Start the engine and run it at 3000 rpm; measure the battery voltage — it should rise into the regulated band.

    Torque14.2 – 15.2 V @3000 rpm
  2. 2

    If the voltage is far below the band, check the stator-coil resistance (0.18–0.22 Ω) and the alternator no-load output (70–95 V @3000 rpm); if those are good, suspect the regulator/rectifier.

  3. 3

    If the voltage is well above the band, the regulator/rectifier is overcharging — replace it.

    Caution

    Do not disconnect the battery while the engine is running; the resulting voltage spike can destroy the regulator/rectifier and the DFI ECU.

Charging circuit: 1 ignition switch · 2 alternator (three-phase stator) · 3 regulator/rectifier · 4 joint connector · 5 main fuse 30 A · 6 starter relay · 7 battery · 8 load. The alternator’s three BK leads feed the regulator/rectifier (3), whose BK/Y output charges the battery through the 30 A main fuse in the starter relay (5/6).

Hand Tester 57001-1394 · Spark Plug Wrench, Hex 16 — 57001-1262

    Measure the ignition-coil primary winding (≈1.9–2.5 Ω) and the secondary winding (≈10–16 kΩ) with the hand tester; a reading far outside the band means a faulty coil.

  2. 2

    Measure the crankshaft-sensor resistance (420–520 Ω); its peak voltage should be 3.0 V or more when cranking.

  3. 3

    Set the spark-plug gap on installation.

    Note

    The IC igniter lives inside the ECU and is not separately serviceable — diagnose it by elimination once the coils, plugs and crank sensor check good.

SPARK-PLUG TORQUE

The Service Manual Periodic-Maintenance page calls the spark-plug torque 18 N·m, while the owner’s manual prints 17 N·m. Brush and commutator wear limits — the parts that wear out a starter motor.

Starter-motor inspection

  1. 1

    Measure each brush; replace the brushes as a set once any is worn to the limit.

    Measure the commutator outside diameter; replace the armature if it is worn below the limit, and clean a dirty commutator (do not undercut the mica below flush).

    On reassembly torque the terminal nut (9.8 N·m) and the assembly bolts (4.9 N·m); on the bike torque the mounting bolts to 9.8 N·m.

Ratings read from the US/Canada wiring diagram fuse-box key (p. 16-14). Always replace a blown fuse with the same rating; a repeatedly-blowing fuse means a short to be found, not a bigger fuse.

Tail/brake light bulb

    Turn the bulb socket counter-clockwise and pull it out; align the new socket’s arrow with the housing arrow and turn clockwise.

    Refit the unit and torque the mounting nuts.
