Suspension

The 49 mm telescopic forks and the preload/rebound-adjustable rear shock: fork-oil change (SAE 10W-20, ≈515 mL, 203 mm level), spring & oil-level specs, rear-shock adjustment, fork/shock/swingarm removal and bearing service.

“AL”: tighten the two clamp bolts alternately, two passes each, so both reach an even final torque.

Drain, refill with ≈515 mL SAE 10W-20 and set the oil level to 203 mm with the level gauge.

Setting the fork-oil level with the level gauge (special tool 57001-1290): A = the gauge, B/E = the stopper resting on the inner-tube top, C = the level distance, D = the inner tube. With the fork fully compressed and the spring removed, draw off the excess until oil stops rising. Standard level 203 ± 2 mm below the inner-tube top; oil SAE 10W-20, ≈515 mL per leg on an oil change (605 mL when fully disassembled).

Fork-oil change

Front wheel, front fender, nacelle and handlebar come off first (see the Wheels/Tires and Frame chapters). Do one fork at a time.

Fork Oil Level Gauge 57001-1290

    Loosen the upper fork clamp bolt, remove the cap, push down the top plug and remove the stopper ring; take off the collar and lift the fork out.

    Remove the rubber damper, cover, washer and spring, then drain the oil into a container — pump the inner tube up and down at least ten times to expel it.

  3. 3

    Pour in fresh fork oil (SAE 10W-20, ≈515 mL) and wait about five minutes for suspended air bubbles to surface.

    Set the level gauge stopper to 203 mm, insert the tube into the inner tube (fully compressed, spring out), and draw out the excess until no more oil rises.

    If no oil is drawn from the start, there is too little in the fork — add some, then draw the excess down to the 203 mm level.

    Refit the cover, rubber damper, washer and spring (smaller-diameter end down), install the fork in the clamps and torque the lower clamp bolt (AL).

    Fit the collar, a NEW stopper ring and the cap, then reinstall the fork correctly (see Front-fork installation).

Fork seal/bushing renewal (a deeper job than the oil change above): drive the new guide bushing home with the fork oil seal driver. A = new guide bushing, B = used guide bushing placed on top to take the blows, C = fork oil seal driver (special tool 57001-1589) tapped down, D = the bushing split, which must face the side of the vehicle. The same driver seats the oil seal once the bushing is in.

Fork top-end internals — the parts that come out first when the fork is drained: A = the cap, B = the stopper ring, C = the top plug, D = its O-ring; the coil spring and inner-tube top sit at left (the collar and washer belong to the same stack). The fork spring is non-adjustable; its free length is 470.9 mm (service limit 461 mm). Renew the O-ring whenever the top plug is disturbed.

Rebound damping (clicks) and spring preload (27.5–37.5 mm) to suit load, road and speed.

The rear shock is adjustable for rebound damping and spring preload. Remove the seats (and battery cover) to reach the adjusters. Turn the rebound adjuster toward 0 for a harder/heavier/faster setting, toward 7–8 for a softer/lighter/slower one; standard is 6 clicks out from fully clockwise for an average 68 kg rider. For preload, loosen the locknut and turn the adjusting nut with the hook wrench to set the spring-end-to-flange length within 27.5–37.5 mm (32.5 mm standard) — shorter is softer, longer is stiffer — then retighten the locknut.src: Kawasaki VN2000-A1 Service Manual — Periodic Maintenance (Torque & Locking Agent / Specifications tables, pp. 2-7…2-13)

Rebound damping adjuster (A) at the base of the rear shock. Turn it across its range to set rebound: 0 (fully clockwise) is the hardest/strongest setting — for a heavy load, rough road or high speed — while 7–8 clicks out is the softest. Standard is 6 clicks out from fully clockwise for an average 68 kg solo rider with no accessories. Remove the seats to reach it.

Measuring the spring-preload setting length (A) — the distance from the flange end (C) to the spring end (B). Set it within 27.5–37.5 mm (32.5 mm standard): a shorter length is softer/lighter/smoother, a longer length is stiffer/heavier. Remove the seats and battery cover to reach the adjuster.

Adjusting the spring preload with the hook wrenches (A), special tool 57001-1580: loosen the locknut, turn the adjusting nut until the setting length is 27.5–37.5 mm (32.5 mm standard), then retighten the locknut. Set both the rebound and preload to suit the load, road and speed.

Tip

Lifting the bike safely, then front-fork, rear-shock and swingarm removal with the pivot torqued to 127 N·m.

Front-fork removal & installation

Lift the front with the jack (57001-1238) and jack attachment (57001-1571) under the frame pipes, plus a jack under the engine.

    Raise the front wheel until the rear wheel just touches the ground, then remove the front wheel, front fender and headlight cover.

    Warning

    Be sure the rear wheel is on the ground when removing the front fork — otherwise the motorcycle may fall, causing an accident and injury.

    If the fork will be disassembled or have its oil changed, remove the top plug before pulling the fork (see Fork-oil change).

    Loosen the fork clamp bolts and remove the fork.

    On installation, set the inner-tube top flush with the upper surface of the stem-head bracket, then torque the upper clamp bolts, lower clamp bolts (AL), and the front-axle and caliper-mounting bolts.

    Check front-brake effectiveness before riding.

    Warning

    Do not ride until a firm lever is obtained by pumping the brake lever until the pads contact the disc — the brake will not work on the first pull otherwise.

Rear-shock removal

    Lift the rear wheel off the ground with the jack and attachment, then squeeze the front brake lever and hold it with a band.

    Warning

    Hold the front brake when removing the shock — otherwise the motorcycle may fall, causing an accident and injury.

    Remove the seats, battery cover, left side cover and the hose cover, then the shock front mounting bolt & nut and rear mounting bolt & nut (lift the wheel slightly to free the rear bolt); lift the shock out.

    On installation, grease the needle bearing and oil seals, fit the shock with the rebound adjuster facing up, and torque the bolt & nut.

Swingarm removal & bearing service

Rear wheel, rear shock, rear caliper, mud guard and belt lower cover come off first (see the relevant chapters).

    Remove the pivot-shaft cap and nut, withdraw the pivot shaft and lift the swingarm out.

    On installation, grease the bearings and oil seals, fit the collar, insert the pivot shaft from the right side and torque the pivot nut.

    After fitting, top up the brake reservoir and bleed the rear brake line (see Brakes chapter).

    Do not remove the swingarm bearings for inspection — removal damages them. Inspect needle/ball bearings and sleeves in place for abrasion or discoloration and replace as a set if worn.

Swingarm bearing fitting depths — press each bearing in with a driver from the bearing-driver set (57001-1129), manufacturer’s marks facing out. Left side: A swingarm · B needle bearing to C = 24 ± 0.4 mm · D ball bearing (until it bottoms) · E circlip · F oil seal set to G = 1.5 ± 0.4 mm · H collar. Right side: A swingarm · B needle bearing to C = 14 ± 0.4 mm · D oil seal. Upper side: A swingarm · B needle bearing to C = 6.5 ± 0.4 mm · D oil seals. Removal needs the oil-seal & bearing remover (57001-1058) and inside circlip pliers (57001-143); the pivot-shaft nut is torqued to 127 N·m.

Warning

A straightened inner or outer fork tube can fail in use.
